Capacitor banks are installed to correct power factor. In a harmonic-rich plant they do the opposite: bank capacitance and system inductance form a parallel resonant circuit that amplifies the very harmonics it should ignore. At a copper processing facility in Zhejiang, that mechanism tripped every capacitor bank on energization, dragged power factor to 0.61, and left 5th harmonic current at 254 A. This case study traces the measurement, the resonance diagnosis, and the active harmonic filter (AHF) + static var generator (SVG) architecture that restored the network.
The Plant and the #3 Transformer
Zhejiang Jinjia Special-Shaped Copper Co., Ltd. (Changxing County, Huzhou) produces oxygen-free copper rods, busbars, and specialty copper products. Its lines run on induction furnaces and frequency converters — non-linear loads that inject harmonic currents continuously.
The #3 1600 kVA transformer carried the symptoms:
- Capacitor banks tripped or failed the moment they were energized.
- Capacitors were repeatedly damaged by overcurrent and overheating.
- Frequency converters struggled to start at high load.
- Power factor fell to 0.61.
- Harmonic distortion reached levels that threatened equipment life and site safety.
How the Problem Was Quantified
Baseline measurements at the transformer established the scale before any equipment was specified:
| Parameter | Measured Value |
|---|---|
| THDv | up to 7.72% |
| THDi | up to 28.5% |
| Dominant harmonics | 5th, 11th, 13th |
| Reactive power demand | 781 kvar |
The 3-1# feeder (left branch) was worse: THDi up to 31.77%, THDv up to 7.92%, again dominated by the 5th and 11th. The 5th harmonic current alone measured 254 A; the 11th peaked at 139 A — both well beyond IEEE and GB limits.
Root Cause: Parallel Resonance
The harmonic spectrum pointed to VFDs and rectifiers as the source. The failure mechanism was subtler.
A capacitor bank presents capacitive reactance that falls with frequency. System inductance rises with frequency. At one frequency — the parallel resonant frequency — the two cancel and the impedance seen by harmonic currents spikes:
f_res = (1 / 2π) × √(L_system × C_bank)
When a harmonic current lands near f_res, the bank becomes a trap: harmonic current circulates between capacitor and inductance, the bank carries far more current than its rating, and dielectric temperature climbs until the unit fails. This is why the banks tripped on energization rather than degrading slowly — the resonance was excited the moment the contactor closed.
What Resonant Banks Cost
- Capacitor failure — overcurrent and overheating destroy units; replacement is recurring, not one-off.
- Power factor collapse — with the banks offline, PF sat at 0.61, driving utility penalties.
- VFD startup unreliability — distorted voltage disturbs converter control and trips drives at high load.
- Thermal stress on assets — harmonic losses accelerate transformer and cable aging.
- Safety exposure — overheated neutrals and failed capacitor cans are a fire risk.
Why Fixed Correction Falls Short
Two conventional remedies were on the table. Neither fully solved the problem.
Detuned reactors plus capacitors (7%) shift the resonant frequency below the 5th harmonic, which prevents 5th-order amplification. This is a valid retrofit — but it is fixed, tuned to an assumed spectrum, and does nothing for the 11th and 13th. It also cannot supply continuously variable reactive power as furnace load swings.
Plain capacitor banks correct average power factor only. They cannot track a swinging load, cannot rebalance phases, and in a harmonic-rich network they are the resonance source.
What the plant needed was a source that adapts: harmonic cancellation in real time plus continuously variable reactive support, with no tuned elements to resonate.
How CHITEK AHF + SVG Fix It
CHITEK specified a hybrid active compensation architecture sized to the measured spectrum and reactive demand of the #3 transformer.
| Device | Quantity | Function |
|---|---|---|
| CHITEK SVG (100 kvar per unit) | 8 units | Dynamic reactive compensation, 800 kvar total |
| CHITEK AHF (150 A per unit) | 3 units | Filtration of 2nd–50th odd harmonics |
The static var generator is a voltage-source converter that injects or absorbs reactive current continuously, from +300 kvar to –800 kvar, holding PF near unity as the furnace load moves. The active harmonic filter measures load current, extracts the harmonic component, and synthesizes a cancelling current:
i_c* = i_L − i_s(fundamental)
Both respond in < 5 ms, so the correction tracks the load rather than lagging it. Because there is no tuned LC element, there is no resonant frequency to excite — the failure mode that destroyed the original banks is structurally removed. The AHF also carries 3× neutral capacity for triplen harmonic filtering.
IGBT vs SiC
Conventional LV AHF and SVG units use IGBTs capped near 150 °C and switching typically below 20 kHz. Migrating to SiC MOSFETs (200 °C junction, ~10× breakdown field, 2–3× switching frequency, ~50% lower switching loss) widens control bandwidth and shrinks the cabinet. Higher switching frequency pushes the ripple beyond the harmonics being cancelled and shortens the correction loop — the direction CHITEK's LV AHF + SVG platform is built on.
Results After Commissioning
Post-commissioning measurements confirmed the change across every parameter:
| Parameter | Before | After |
|---|---|---|
| Power factor | 0.61 | > 0.95 |
| THDv | 7.72% | < 3% |
| THDi | 28.5% | < 5% |
| Capacitor operation | failed | stable and functional |
| VFD startup | unreliable | 100% success |
The existing capacitor banks can now be energized safely because the harmonic currents that excited resonance have been cancelled. Frequency converters start reliably at full load, and reduced thermal stress extends equipment life. The installation meets GB/T 14549 and IEEE 519.
Engineering Deployment Checklist
- Measure THDv, THDi, and the individual harmonic spectrum at the PCC over a full duty cycle — the worst case, not the average.
- Compute the parallel resonant frequency of every existing bank against system inductance before energizing anything.
- Size the SVG for the reactive swing (here 781 kvar demand against 800 kvar installed capacity), not the average PF.
- Size the AHF for the dominant harmonic currents (5th at 254 A, 11th at 139 A) plus headroom for load growth.
- Verify neutral capacity if triplen harmonics are present.
- Re-measure after commissioning against IEEE 519 limits and confirm capacitor banks energize without trip.
Typical Application Profiles
- Copper and steel processing — induction furnaces and VFDs; AHF + SVG stabilize a harmonic-rich bus and restore capacitor operation.
- Plants with failed capacitor banks — repeated capacitor failure is a resonance symptom, not a capacitor quality problem; measure before replacing.
- Facilities facing PF penalties with high THDi — fixed banks cannot correct PF in this regime; active compensation can.
- Mixed nonlinear load sites — rectifiers, drives, and welders on one transformer; combined AHF + SVG handle both distortion and reactive swing.
Bottom Line
Capacitors cannot correct power factor in a harmonic-rich system — they amplify the problem and fail. A CHITEK AHF + SVG pair removes the harmonics that excite resonance and supplies clean reactive power continuously, so existing banks work as intended. What is your plant's THDi at the PCC — and have your capacitor banks ever tripped on energization?
